If you manufacture water heaters, you already know the thermostat is the component that determines whether your product earns a reputation for reliability-or a reputation for warranty returns. A capillary thermostat cycles on and off thousands of times over its service life, operating in water at temperatures that can reach 90°C or higher. When it drifts, the water runs too hot or too cold. When it fails, you get service calls.
We've been making capillary thermostats for water heater OEMs at Jaye Heater for over a decade. Here's what we've learned about what matters when sourcing this component.
The Market Context
The global water heater market is growing steadily. According to industry research, the water heaters market will grow from $67.29 billion in 2025 to $72 billion in 2026, at a compound annual growth rate of 7%. Longer-term projections put the market at $97.53 billion by 2030.
Asia Pacific dominates, holding 47.05% of the global water heater market in 2025. The shift toward higher-efficiency technologies-heat pump water heaters, solar thermal systems, and smart connected units-is reshaping product design across all regions.
For water heater OEMs, this growth means more production volume, more pressure on component quality, and more scrutiny on the thermostat that keeps water temperature safe and consistent.
What Capillary Thermostats Do in a Water Heater
A capillary thermostat uses a liquid-filled sensing bulb connected to a switch mechanism by a thin capillary tube. As the water temperature changes, the liquid in the bulb expands or contracts, transmitting pressure through the capillary to operate the switch contacts.
The key advantage for water heaters is remote sensing. The bulb can be placed directly in the water tank or outlet pipe, while the control mechanism stays accessible. This matters because water heater tanks are insulated, and placing a thermostat directly against the tank wall can create temperature sensing errors.
Standard specifications for water heater capillary thermostats:
Temperature range: Available from -35°C to +320°C, with common water heater ranges including +30°C to +110°C and +30°C to +90°C.
Electrical rating: 16(3)A 250VAC or 10(1.8)A 400V.
Capillary length: 300mm to 3000mm, depending on tank geometry.
Sensing bulb diameter: 3mm, 4mm, 5mm, or 6mm.
Life: 100,000 cycles under normal operating conditions.
What to Verify Before You Order
Not all capillary thermostat suppliers are built the same. Here's what we'd tell any water heater OEM to check.
Temperature Accuracy and Consistency
The thermostat's switching temperature should match the specification across the entire production batch. Ask for sample test data showing the distribution of action temperatures across a production run-not just the nominal tolerance on the datasheet.
Temperature differential matters too. Most water heater thermostats use a differential of approximately 5% of action temperature. If the differential is too narrow, the thermostat cycles too frequently, wearing out the contacts. If it's too wide, the water temperature swings more than users find acceptable.
Sensing Bulb and Capillary Quality
The capillary tube and sensing bulb are the most vulnerable parts of the thermostat. They need to withstand the water environment, thermal cycling, and mechanical stress during assembly and service.
Stainless steel and copper are the standard materials for both the bulb and capillary. For hard water applications where scale buildup is a concern, stainless steel offers better corrosion resistance. The capillary tube should be protected from kinking-check that your supplier specifies a minimum bend radius and provides proper fittings for sealing at the tank wall penetration.
Manual Reset and Safety Cut-Out
Many water heater designs include a manual reset safety cut-out in addition to the adjustable thermostat. This is a separate device calibrated to trip at a higher temperature-typically around 77°C to 85°C-if the main thermostat fails. The manual reset ensures the heater doesn't continue operating after a fault condition without intervention.
If your water heater design requires a manual reset cut-out, confirm your supplier can provide it as an integrated unit or a separate component matched to your thermostat specification.
Quality Verification Before Production
When you're evaluating a new supplier, don't skip the sample stage. Request units that match your production specification and run them through your own testing:
Temperature calibration check – confirm the switching temperature matches the specified value across multiple samples
Cycle testing – run repeated on-off cycles to verify the thermostat doesn't drift
Dielectric strength – confirm the thermostat withstands 2000V AC for 1 minute without breakdown
Insulation resistance – verify >100MΩ at the specified test voltage
Contact resistance – verify ≤50mΩ
We've seen OEMs skip these steps because the supplier's datasheet looked good. Then they discover in production that the actual switching temperature is off by 10°C across the batch, and their assembly line calibration can't compensate.
